  1. You can repair cracks with a standard TIG welder. Drill a hole at each end to prevent crack propagation. These types of repairs on cast aluminum are pretty straight forward.

  2. Good luck to ensure that an impacted Diecasted Aluminium part is safe after a crash. I have no idea how you will ensure no micro cracks exist after an impact, that will progress under fatigue. Even Tesla shipped cars with Cracked Castings that should have been inspected 100% X-Ray.

  3. Being a cast part, I expect crack that can occurs and missed by visual inspection.

    It would be more logical to also have a load tests applied to observe deflections to see if they are out of specs.

    Also, you only pointed out they are repairable in this particular case but never mentioned the price. IMO, thatโ€™s the key factor whether the car is totaled by the insurance or not.

  4. It looks like in this case the giga casting is undamaged so the repair is quite conventional. I assume if the giga casting was damaged beyond a certain point the repair situation would become quite complicated, hence the insurance companies raise the premium to cover themselves for that eventuality. Iโ€™m quite impressed with the strength of the body, looks pretty tough.

  5. So, how long to deliver an example replacement part for that section of the gigacasting? That is the next question.
    So, it also means that these parts have to be designed and tested and everything.
    Replacement part is robably not from Tesla. They are only interested in NOT having the effort for such parts…. oR they only do it for very few specific parts.

  7. 2:00 replace aluminum casting by cutting, rivets, adhesive. sorry, no way that is the same structure as original.
    2:52 as you said "doesn't mean there are no cracks" thus you cannot assure structural integrity post damage.

It is up to the insurance to call it a total loss, they salvaged my M3 in 2019 for two doors a front bumper and front windshield, I bought all the parts on ebay yes ebay because tsla woudn't sell parts to shops or just the wait time was ridiculous and fixt it myself for 5K. Still drive it today in 2024.

  9. This reminds me of one time when I had to get a rocket panel in the unibody frame of a Mazda repaired. I thought the car was finished since I had no idea how to repair that. But it turned out they were able to cut the panel at predetermined points and weld in a new one. This looks similar โ€” cut at designated points and attach new brackets one way or another.
